Construction began last night on my first attempt at a shield. I'm trying for a PVC-cored, blue-camping-foam monstrosity. A teardrop with major dimensions of 28" wide x 48" long.
The core: 1) Cut 4, 3/4" PVC lengths: 1x 5.5" 2x 9.5" 1x 33.5" 2) Glue PVC pieces into a 4-way juncture (PVC Cement) creating a cross-shape. 3) Place 1" endcaps on open PVC ends. 4) Celebrate with a beverage.
The Shield 1) Flatten camping foam. 2) Flatten camping foam again, because it didn't work before. 3) Give up on flattening camping foam. 4) Trace outline to large cardboard sheet. Cut out. 5) Trace cardboard template onto camping foam. 6) Cut out foam. 7) Apply DAP. 8) Let DAP dry ~ 15min. 9) Glue layers together. 10) Celebrate with a beverage.
At the moment, I have cut 4 layers out... and DAP-ed them into two sets of two layers. Each double-set is still incredibly flimsy... so I wonder if the planned 5x layer thickness will be sufficient, or if I should bump it up another couple. Thoughts?
The plan is to create a solid blue-foam chunk... and carve out a recession for the PVC cross-brace, add some extra padding at the front beyond a hand-hold... and celebrate with many beverages.

Good luck, hope to see you out with that new shield on Sunday. Also keep in mind that your going to have over-lapping foam joints, so make sure you crisscross the materials for strength. Happy building....and drinking.

If you put a layer of Cardboard between layers of the blue it helps, its heavy, but meh.
Also doing a "crosshatch" like Gurtz mentioned will help dramatically on its sturdi-ness.

Just wanna point out if you are under 5ft. 5inches, a 48" shield will violate the Dagorhir maximum shield dimensions of chin to ankle measurement. This is coming off of me and my 48" kite , I clear by maybe an inch.

Shield complete and held up great to the Milligedon III madness.
Gurtz/Rowan: Blue "seams" were staggered both in location as well as orientation for a more uniform structural integrity.
Stubbie: At 6'1", 48" covers from Chin to just below the knee. I be a tall gnome.
Militis: PVC = polyvinyl chloride, in this case schedule 40.
